Therma-Tru doors are made using a fiberglass manufacturing process that creates a durable, energy-efficient exterior door that looks like wood but performs better. The process starts with a mold that is cast from real wood grain doors to capture authentic wood texture. For fiberglass doors, liquid fiberglass reinforced with composite materials is poured into large molds and pressed under high heat and pressure to form door skins with realistic wood grain. These skins are then bonded to a solid engineered lumber frame around the perimeter for strength. The core is filled with dense polyurethane foam insulation injected under pressure, which provides high energy efficiency, with R-values up to 6 times higher than wood doors. The door skins are then trimmed, and the door is assembled with stiles and rails made of engineered wood to prevent warping. For steel doors, Therma-Tru makes similar foam-filled steel skins. After assembly, doors are finished with either a smooth surface ready for paint or a wood grain texture that is stained at the factory using multi-step staining process to mimic real wood species like oak, mahogany, and fir. Hardware prep for locks and hinges is done with CNC machines. Each door is inspected for quality and energy performance. Manufacturing plants are in the US, with headquarters in Maumee, Ohio, and processes combine fiberglass molding, foam injection, and woodworking techniques.
